The Dynamic Characteristics of Resistance Projection Welding
On February 10th, Warren Peterson, Welding Manager of United Technical Solutions, will give a presentation on the Dynamic Characteristics of Resistance Projection Welding, or RPW. There are three dynamics that govern the performance of resistance projection spot welds. These are:
- Rate of projection collapse under pressure and temperature,
- Rate of welding machine response to maintain force during collapse (fast follow-up),
- Rate of current increase provided by welding machine and transformer.
These three dynamics need to be integrally harmonious to provide the consistent weld performance expected from RPW. If one of these is out of balance, then the welding process will be problematic. however, if these dynamics are all in balance, then the welding process is robust. A review of an RPW application involves investigation of projection geometry and welding equipment with an appropriate weld schedule. Further, the relationship of these dynamics and the ability of the process to produce solid state bonds will be discussed.
This talk will discuss the basis for these three dynamics and their interactions with one another. Qualitative examples will be provided of both unexpected and expected behaviors with regards to welding performance for generic customer applications.

Warren Peterson ahs been troubleshooting resistance projection welds (RPW) at customer facilities, performing research, and doing design of experiments (DoE’s) on RPW since 1988. Warren initially started his career at Inland Steel Research (ArcelorMittal Research) for 13 years, then he moved to Edison Welding Institute for 15 years. Now he has been at United Technical (Whitmore Lake, MI) for 5 years, where he serves as the Welding Technical Director. Throughout all of these experiences, Warren has had the opportunity to troubleshoot hundreds of welding issues on customer applications. Further, Warren has authored the Projection Welding chapter of the AMS Handbook 6A (Welding) and has one patent involving projection welding. All of these experiences have led to the development of a unique approach to resolving projection weld problems.
